How an electric cart’s drive system works
Press the pedal and four things happen in order. The throttle sensor (a potentiometer on older carts, an inductive or Hall-effect sensor on newer ones) tells the controller how much power you want. The controller signals the solenoid, a heavy relay, to close. The solenoid connects the battery pack to the controller’s power stage. The controller then meters current to the motor in proportion to the pedal.
A failure anywhere in that chain produces a cart that will not go, and the symptoms overlap enough that guessing costs money. That is why we run the tests in order rather than replacing the most expensive part first.
The symptoms, and what they point to
Clicks but will not move. The single most common drive-system call in Pinehurst. The click is the solenoid closing, so the throttle and controller input are probably fine. The fault is usually the solenoid’s contacts, burned from years of arcing, so it closes but passes no current. It can also be a pack that reads full voltage at rest but collapses under load, which the solenoid test reveals immediately. Less often, the controller closes the solenoid but the power stage has failed.
No click at all. Something upstream: a blown fuse, a failed key switch or forward-reverse switch, a broken throttle sensor, a corroded cable, or a controller that is not receiving its inputs. Cheap fixes, mostly, but they need a meter to find.
Surges, jerks, or hesitates. Nearly always the throttle input. A worn potentiometer sends an erratic signal and the controller does what it is told. Chattering solenoid contacts and worn motor brushes can do the same. A cart that surges on the hills between Old Town and the No. 6 neighborhood is usually a throttle sensor, not a controller.
Weak on hills, fine on flat. Usually the battery pack, and we send you to the battery replacement page after a load test confirms it. But a controller with a failing power stage cuts back current under load and mimics a tired pack, and a motor with worn brushes loses torque first where it needs it most. The Sandhills’ ridge-and-swale terrain makes this call common.
Runs, then quits after a few minutes. Heat. Controllers shut down to protect themselves when their heat sink cannot shed heat, and a Sandhills controller has two things working against it: NOAA’s Carthage normals show about 55 days a year at 90°F or above, and spring longleaf pollen packs into heat-sink fins and blocks airflow. A cleanout during the tune-up prevents a lot of these. A motor that is drawing too much current because of bad bearings will also overheat the controller.
Burning smell. Stop driving. It is a motor winding, a solenoid, or a cable overheating, and continuing can turn a repair into a replacement.
The test sequence
- Pack under load. Voltage with the cart actually pulling current. A pack that sags hard is the fault, not the drive system, and everything downstream will look bad until it is fixed.
- Cables and connections. Resistance at every lug on the high-current path. A corroded main cable in a humid Sandhills garage starves the motor exactly like a bad controller.
- Solenoid. Coil resistance and, with the solenoid energized, voltage drop across the contacts. More than a fraction of a volt across closed contacts means burned contacts.
- Throttle input. Signal sweep from closed to full pedal. Erratic or dead zones mean the sensor.
- Controller. Input signals present, output current present and proportional. Only after the four steps above.
- Motor. Brush length, commutator condition, bearing play, winding resistance and insulation.
You get the readings in writing. If the fault is a $150 solenoid, that is what you pay for.

Speed upgrades, and the 20 mph line
Owners ask about faster motors and controllers, and we do the work, with one caution stated up front. North Carolina defines a golf cart in G.S. 20-4.01(12b) as a vehicle “not capable of exceeding speeds of 20 miles per hour.” The Village of Pinehurst ordinance mirrors it, capping cart speed on village streets at 20 mph.
